A joining process for aluminum alloy/stainless steel pipes, named electrohydraulic expansion joining was presented. The process experiment, simulation analysis and mechanical tests were conducted. The results revealed that the deformation degree increased with the increase of the discharge voltage and the groove width, which further improved the joint performance. The ultimate pull-out load was 18.57 kN. The joints had two failure modes: pull-out of the aluminum alloy pipe from the groove and tearing of the aluminum alloy pipe at the leading groove edge. The velocity distribution and deformation process of the inner pipe were analyzed to reveal the joining mechanism.
